If you must use the 2-pass option at a relatively high video data rate, would recommend using Podner instead. If, on the other hand, video data rate is not of prime import, then try lowering the video data until you no longer see wild initial swings in the "average" video data rate.

In addition, since you did not mention your specific frame rate, and if ouput is for use on the iPod display only, you could also try adjusting your frame rate. If low, try increasing it in the 1-pass mode. If high, try reducing it in the 2-pass mode to see if it helps to make more efficient use of the current data rate.

Another thing, when you switched from 2-pass to single pass mode, did you try increasing the video data rate?

I would then archive and save the file on removable media DVD-R. I believe the preferred workflow here would be target two separate file outputs directly from your FCP project. The first, your pre-DVD authoring workflow remains unchanged. However, instead of using your lossy MPEG2 target file as an "intermediate" file, it would be better to export directly or indirectly from the edited DV compressed data.

This reference file can then be imported or "drag 'n dropped" to the external iPod converter application of your preference e.
